Need help to rebuild Raid 1 Array

I'm running an Intel DG45ID system on Windows Vista Home Premium. I had a Raid 1 set up with 2ea 500 MB drives. I had to replace one of the drives a couple of years ago and installed a 1TB drive. Had no problems rebuilding to the new drive. This year i decided to try to install a second 1TB drive to increase the size of my Raid array. I installed the new 1TB drive in place of the 500MB drive and rebuilt the array. No problems except that the size of the array is still 500MB. Unfortunately the new drive failed overnight and I had to send it back to the vendor. I then tried to reinstall the original 500MB drive, but now Intel Matrix Storage Manager told me that the original drive was a Member drive off line, and it shows a missing member drive. When I tried to rebuild to the 500MB drive i got an error message. I then reset the 500MB drive to a non-raid drive and attempted to rebuild the array again, but i get the same error message.

 

Is it possible to rebuild my array without loss of data or reinstalling my operating system?
